The client already offered a bolt size finder covering a small range (8–25 mm), but needed an XL variant for larger fasteners (25–50 mm).
A working small-range device existed, and the design intent was validated, but the product lacked a defined geometry for the larger size, manufacturable CAD, and clear assembly logic.
The challenge was to design a version that:
At the start, the design was conceptually defined by the small model but had no formal mechanical definition or manufacturing documentation for the XL range.
I developed the XL variant from concept into a fully detailed production-ready design, while maintaining consistency with the functional behavior and ergonomics of the original product.

Throughout the process, I preserved the client’s product intent and ensured the XL variant could be produced with minimal risk.
